SECTOR 05Assembly Lines & Serial Production

Shop-Floor Management from Press Shop and Body Prep to Multi-Station Assembly, Poka-Yoke and Functional Testing

In home appliance, electromechanical and automotive supplier plants, production starts in press shops and body preparation cells, advances along multi-station serial assembly lines and concludes at electrical safety and functional test booths. By assigning a unique serial number (SFC) to every unit, the shop-floor architecture governs station transitions, critical component marriages, torque values and test results in real time.

Covered Shop-Floor Stations: Press Shop & Metal Stamping, Paint / Enamel Coating Line, Multi-Station Serial Assembly Lines, Smart Torque Nutrunner Stations, Electrical/Functional Test Booths and Line-Side Supermarket Areas

STEP 03

Multi-Station Assembly Lines, Barcode Component Validation and Poka-Yoke

Assigns a unique serial number (SFC) to each unit moving across assembly stations, displaying visual work instructions on the POD, validating critical component barcodes against the BOM and logging smart torque results.

STEP 04

Electrical Safety, Performance Test Booths and Closed-Loop Rework Routing

Executes automated electrical safety, leak and functional testing of assembled units, automatically routing failed units to rework stations and blocking final packing until re-test pass.

02 — INTEGRATION LAYERS

Enterprise ERP and Shop-Floor Automation (Level-2 / PLC) Integration

ENTERPRISE ERP INTEGRATION SCOPE

  • Downloading planned production orders, BOM alternatives and routing steps to station operator screens
  • Serial-number-specific consumption of critical components (motors, compressors, PCBA boards, valves) scanned at assembly stations
  • Real-time synchronization of station and end-of-line confirmations, scrap and rework postings with ERP
  • Automated pull / replenishment signals to the central warehouse when line-side supermarket stock drops below threshold

SHOP-FLOOR AUTOMATION, DEVICE & 3D TELEMETRY SCOPE

  • Assembly conveyor PLCs, pallet/carrier RFID readers and station presence sensors
  • Industrial 1D/2D DataMatrix scanners and smart torque nutrunner controllers
  • Electrical safety (earth bond, hipot, leakage current), refrigerant charging and functional performance test rigs
  • End-of-line checkweighers, laser marking units and product rating-plate printers

03 — CUSTOM SECTOR SOLUTION MODULES

Specialized Shop-Floor Developments in This Sector

MESDEV-05.1

Station-Based Operator Panels (POD) and Real-Time Poka-Yoke Interlock Engine

Real-time station validation architecture that halts progression when an incorrect component is scanned or an upstream operation is incomplete.

OPERATIONAL REQUIREMENT

When building multiple customer and country variants on the same assembly line, fitting a wrong component version or skipping a test step leads to costly field recalls.

ARCHITECTURAL APPROACH

  • Automatic display of variant-specific 3D/visual work instructions and mandatory component lists on the POD when a unit serial number (SFC) enters the station.
  • Millisecond verification of every scanned component barcode against the active BOM, engineering revision and approved supplier batch.
  • System interlock blocking station execution if the unit carries an open non-conformance (NC) or a skipped upstream operation.

OPERATIONAL VALUE

Variant mix-ups and skipped-operation customer complaints are eliminated, permanently raising First Pass Yield (FPY).

MESDEV-05.2

Automated Test Booth Integration and Closed-Loop Rework Governance

Automated capture of electrical and functional test rig results with enforced closed-loop rework routing for failed units.

OPERATIONAL REQUIREMENT

Tracking pass/fail test results on paper allows a failed appliance or sub-assembly to accidentally bypass repair and reach final packaging.

ARCHITECTURAL APPROACH

  • Automatic selection and loading of the correct test program on the test rig based on the incoming unit's serial number.
  • Automated creation of a non-conformance (NC) record upon a 'FAIL' result, restricting the unit's routing status exclusively to designated Rework stations.
  • Hard interlock preventing rating-plate or packing label printing until repair and mandatory re-test steps pass.

OPERATIONAL VALUE

No untested or failed unit can leave the plant, and all parametric test measurements are permanently stored in the unit's digital genealogy.
