SECTOR 01Heavy Industry & Primary Metallurgy

Meltshop Operations from Scrap and Hot Metal Charging to Continuous Casting and Billet Yard

In meltshop facilities, production starts with charging scrap baskets or torpedo-car hot metal from the blast furnace, reaches target chemical composition across primary smelting and secondary metallurgy stations, and solidifies into semi-finished billets at the continuous casting machine (CCM). The shop-floor architecture tracks each individual Heat across all stations, uniting Level-2 (L2) automation, spectrometer laboratory systems, operator panels (POD) and a 3D Meltshop Digital Twin on a single data backbone.

Covered Shop-Floor Stations: Scrap Yard, Sinter & Torpedo Management, Electric Arc Furnace (EAF) / Converter (BOF), Ladle Furnace (LF), Vacuum Degassing (VD), 4-Strand Continuous Casting Machine (CCM) and Turnover Cooling Bed

Specialized Shop-Floor Developments in This Sector

MESDEV-01.1

Heat-Based Meltshop Cockpit and Automated Consumption/Output Confirmation

Single-screen management of heat orders, ferro-alloy additions and cut billet confirmations across EAF/BOF, Ladle Furnace, Vacuum Degassing and Continuous Casting stations.

OPERATIONAL REQUIREMENT

In a high-temperature, rapid-cycle meltshop environment, entering alloy additions, power consumption and cut billet counts on paper at shift end causes inventory and cost variances.

ARCHITECTURAL APPROACH

  • Live display of the active heat order and target metallurgical recipe on station operator cockpits (Smelting, LF, VD, CCM).
  • Real-time ERP goods issue posting of alloy, wire, oxygen and energy actuals captured from Level-2 (L2) automation upon operator confirmation.
  • Automated semi-finished goods receipt of every cut billet with heat number, strand number, length and theoretical/actual weight.

OPERATIONAL VALUE

Heat-level raw material/alloy consumption and semi-finished billet output are reconciled in real time without waiting for end-of-shift paperwork.

MESDEV-01.2

Spectrometer Laboratory Integration and Intermix (Mixed Casting) Control

Instant comparison of optical emission spectrometer chemical results against steel grade tolerances and automated segregation of transition billets during sequence casting.

OPERATIONAL REQUIREMENT

Communicating sample results via phone or paper delays alloy trimming at the ladle furnace; failing to isolate tundish intermix billets between consecutive heats creates quality risk.

ARCHITECTURAL APPROACH

  • Automated comparison of 13 chemical elements and carbon equivalent (Cev) from the spectrometer against heat recipe min/max limits.
  • Color-coded highlighting of out-of-tolerance elements on both operator and quality assurance screens.
  • Identification of transition billets by tonnage and strand position on the Mixed Casting screen, assigning them to an isolated quality grade.

OPERATIONAL VALUE

Metallurgical lab results appear on operator screens within seconds, and intermix billets are segregated before mingling with prime heats.

DIGITAL TWINDEV-01.3

3D Meltshop Digital Twin with 1640°C Thermal Heat Map

Live 3D WebGL visualization of the entire meltshop from scrap yard and arc furnace to ladle/vacuum stations, 4-strand continuous caster and cooling bed.

OPERATIONAL REQUIREMENT

In multi-level meltshop buildings spanning wide bays, tracking crane movements, ladle positions and casting strand statuses from 2D tables makes spatial bottleneck detection difficult.

ARCHITECTURAL APPROACH

  • Full-scale 3D plant scene covering the scrap bay, EAF, LF, VD, CCM, turnover cooling bed and robotic barcoding zone.
  • Four camera and rendering modes: Industrial PBR, FLIR Thermal Heat Map (320°C–1640°C), CAD X-Ray and Night Shift.
  • Interactive inspection drawers opening heat number, steel grade, temperature, chemical analysis and OEE cards when clicking any ladle or billet.

OPERATIONAL VALUE

Production and quality managers supervise the complete meltshop flow, thermal distribution and equipment states from a single 3D control view.
