SECTOR 03High-Speed Process & Packaging

FMCG Shop-Floor Management from Solution/Mixer Preparation to High-Speed Packaging, Palletizing and 3D Warehouse Flow

In high-velocity consumer goods plants (baby care, wet wipes, personal care, cosmetics and home care), manufacturing runs across two linked tiers: semi-finished liquid/solution batching in mixer vessels and high-speed primary/secondary packaging lines producing hundreds of packs per minute. The shop-floor architecture governs mixer recipes, line-side FIFO component validation, PLC-driven OEE/Andon boards, end-of-line palletizing and 3D warehouse putaway.

Specialized Shop-Floor Developments in This Sector

DIGITAL TWINDEV-03.1

Full-Screen 3D Digital Twin and 5-Stage Pallet Flow for High-Speed Lines

3D virtual factory displaying all production and packaging lines, live PLC counters, OEE metrics and the 5-stage pallet journey from line end to finished warehouse.

OPERATIONAL REQUIREMENT

Across 10+ parallel high-speed lines producing hundreds of packs per minute, tracking which line stopped, how many pallets are waiting at line end and warehouse transfer status via 2D tables causes response delays.

ARCHITECTURAL APPROACH

  • Interactive 3D WebGL plant scene uniting the semi-finished mixer room with primary and secondary packaging lines.
  • Floating telemetry cards per line displaying live PLC speed, OEE, active order and downtime state.
  • 5-stage 3D pending pallet and stock aging tracker across Primary → Secondary → Goods Receipt → Elevator → Target Warehouse.

OPERATIONAL VALUE

Shift supervisors and plant management oversee line performance and pallet transfer bottlenecks live from a single 3D control tower.

MESDEV-03.2

Bulk Pallet Confirmation Engine and In-Memory FIFO Component Simulation

Single-action confirmation of multiple pallets during peak shifts with upfront FIFO component stock validation and automated label/posting orchestration.

OPERATIONAL REQUIREMENT

Confirming dozens of pallets one by one during high-output shifts wastes operator time; bulk postings started with insufficient component batches leave partial confirmations and inventory mismatches.

ARCHITECTURAL APPROACH

  • Single-screen pre-validation of pallet count, order status, machine/line assignment, quantity tolerances and FIFO batch availability.
  • In-memory FIFO simulation prior to database commit showing exactly which raw material and packaging batches will be consumed.
  • Atomic execution of pallet label printing and ERP goods receipt / backflush postings upon validation pass.

OPERATIONAL VALUE

Bulk pallet confirmation time drops to seconds while eliminating partial inventory postings caused by missing FIFO components.

MESDEV-03.3

Centralized Inkjet Coding and Mixer (Drop) – Line Traceability

Pairing solution batches prepared in mixer vessels with packaging lines and automatically driving line-mounted Inkjet printers from MES.

OPERATIONAL REQUIREMENT

Manual entry of dates and lot codes into Inkjet printers causes coding errors, while connecting the wrong solution tank to a line leads to recipe non-conformance.

ARCHITECTURAL APPROACH

  • Releasing each quality-approved solution batch from the Mixer Drop screen exclusively to compatible packaging line queues.
  • Automated push of print format, production/expiry dates and lot number to line Inkjet printers when an order starts.
  • Continuous shift logging of cradle barcode scans and Inkjet print counts.

OPERATIONAL VALUE

Manual Inkjet coding errors are eliminated, and any consumer pack can be traced back to its exact mixer drop and substrate reel batch within seconds.

3D WAREHOUSEDEV-03.4

3D Warehouse Visualization, FIFO Aging and Quality-Blocked Stock Protection

3D spatial management of all rack and bin addresses across raw material, semi-finished and finished warehouses with live stock, FIFO age and quality block status.

OPERATIONAL REQUIREMENT

In multi-aisle warehouses, identifying physical congestion, aging pallets and quality-quarantined batches from tabular stock lists is error-prone.

ARCHITECTURAL APPROACH

  • True-to-layout 3D Warehouse scene modeling every aisle, row, tier and storage bin.
  • Color-coded bin rendering for occupancy rate, material/batch detail, FIFO waiting duration (days/hours) and blocked/quarantine stock alerts.
  • System-enforced interlock preventing blocked or unapproved batches from being consumed as FIFO components at production lines.

OPERATIONAL VALUE

Warehouse and planning teams view physical stock distribution live in 3D, and quarantined batches are strictly blocked from production.
